Because a screen and a printing press don't speak the same colour language, and a design that looks flawless on a laptop can still fold, crack, or print off centre if a few small things get missed before the job goes on press. It's usually one of a handful of small, avoidable things: a file sent in the wrong colour mode, a design that ignored fold lines, a "quick approval" given without actually seeing a physical proof.
This article walks through the 15 mistakes we see most often, why they happen, and what to do instead. If you're ordering packaging printing for the first time, or you've been burned once already and don't want it to happen again, this should cover pretty much everything you need to know before you place your next order.
This is the mistake we run into most often, and it usually isn't the client's fault, just a gap nobody warned them about. Most business owners design in whatever software is familiar to them: Canva, PowerPoint, even Word, and export it the same way they'd export something for Instagram. Web files and print files are built completely differently. A file that looks sharp on screen at 72 DPI (dots per inch, basically how much detail is packed into an image) can turn blurry the moment it's blown up to press size, because print needs far more detail, usually 300 DPI, to look clean. On packaging specifically, this is worse than on a flyer or brochure, because the box or pouch sits in someone's hand, close up, under store lighting. Flaws a phone screen would hide are impossible to miss on a shelf.
The fix is simple: ask your printer what format they need before you finalise your design. Most commercial printers, us included, prefer a print ready PDF built at the correct size, in CMYK colour mode, with fonts converted to outlines. If you're not a designer, just say so. A good printing company will guide you through it rather than silently printing whatever you send.
A Ludhiana based spice brand once sent us their logo as a screenshot from their own website. We caught it before printing and asked for the original vector file from their designer, saving them from a run of 10,000 pouches with a soft, pixelated logo.
Product photos, background textures, and illustrations often look sharp in the design software but turn grainy or blocky once printed at full size. This usually happens because the image came from Google, WhatsApp, or a phone camera at a resolution that's fine for a social post but falls apart when stretched across a large box or printed on paperboard.
As a rule of thumb, any image should be at least 300 DPI at the exact size it will print. If a photo needs to cover a large area of a box, it has to be genuinely high resolution to begin with. You can't create detail that isn't there by simply increasing the quality in an editing app. If you're unsure whether an image is good enough, zoom into it at 300% on your screen. If it looks blurry there, it will look blurry printed.
Most first time buyers don't realise there's a real difference between the paper types used for packaging, and picking the wrong one either makes the box feel flimsy or costs more than it needed to. Two of the most common materials in packaging printing are duplex board and SBS board (Solid Bleached Sulphate board). Duplex board has a coated white front and a grey or white back, and it's more economical, good for retail boxes, medicine cartons, and general packaging that doesn't need premium visuals on the inside as well. Within duplex board, white back duplex board suits food contact or premium products where the inside also needs to look clean, while grey back duplex board is thicker, sturdier, and more budget friendly, generally used where the inside of the box won't be visible.
SBS board is coated white on both sides and holds finer print detail, which is why it's typically chosen for premium packaging like cosmetics, pharmaceuticals, or gifting boxes where the finish needs to look flawless from every angle. Choose duplex for something that really needed SBS, and the print looks slightly less crisp. Choose SBS where duplex would've done fine, and you've likely overpaid.
Tell your printer what the packaging is for, food, cosmetics, retail display, shipping, and let them recommend the board. It's a two minute conversation that saves real money and prevents disappointment later.
After printing and cutting, part of the design goes missing: text gets cut off at the edge, or there's an unintended white sliver along one side. This happens because every printed and cut design needs extra space built in around the edges, called bleed, so that small shifts during cutting don't leave a white border. Designers who aren't familiar with print production sometimes design right up to the edge with no bleed at all, or place important text too close to where the packaging will be cut or folded.
A standard bleed of 3mm on all sides is a safe default for most packaging jobs, and keeping important text or logos a safe distance inside the trim line avoids anything getting clipped. If you're working with a designer, just ask them directly whether they've added bleed and safe margins for print. It's a simple question that catches this before it becomes a problem.
There are several printing finishes available, and each does something different, which is exactly why this trips people up. Lamination is a thin film applied over the printed sheet to protect it and change how it looks. Matte lamination gives a soft, non-reflective, premium look and hides fingerprints well, while gloss lamination gives a shiny, vibrant finish that makes colours pop but shows fingerprints more easily. UV coating is a clear liquid coating cured with ultraviolet light for a glossy, durable protective layer, often used to make colours look richer without adding the thickness of lamination. Spot UV takes it further by applying that coating only to specific parts of the design, like a logo, creating a shiny contrast against a matte background. It looks striking, but it needs a precise, well planned design to actually work.
Get the finish wrong and it shows immediately: a gloss finish on a product meant to look premium and minimal can come across as cheap, while a matte finish on packaging that needs to grab attention on a bright shelf can look flat. Describe the feeling you want the packaging to give, premium, playful, minimal, bold, and ask your printer which finish achieves that. If budget allows, ask to see physical samples before deciding. A finish is much easier to judge in hand than described over the phone.
This one trips up almost everyone at least once. Screens create colour using light: red, green, and blue combined (RGB). Printing presses create colour using ink: cyan, magenta, yellow, and black combined, known as CMYK. These are fundamentally different systems, and RGB can produce some bright, glowing colours, especially certain blues, greens, and neon shades, that simply cannot be recreated with CMYK ink on paper. A logo that looked electric blue on screen might print as a slightly duller navy, and that isn't a printing error, it's a physical limitation of how ink works.
For brand colours that must be consistent every time, like a company logo, ask about Pantone colours. Pantone is a standardised colour matching system where each colour has a specific code, so "Pantone 286 C" prints the same shade regardless of which press or printing company runs the job. It costs a little more than standard CMYK printing but removes the guesswork entirely for brand critical colours.
Packaging sometimes goes to print with a spelling mistake, a wrong phone number, an incorrect weight, or an outdated address, and by the time it's noticed, thousands of units are already printed. This happens because after several rounds of revisions, it's easy to stop reading carefully and just glance at the overall look. The eye starts skimming instead of reading. Beyond the cost of reprinting, this can create real compliance issues, incorrect weight or ingredient information on food grade packaging can actually violate labelling regulations.
Before final approval, read the design backwards, word by word, or have someone who hasn't seen it before proofread it fresh. Print a physical proof and read it on paper rather than on screen. Most people catch errors on paper that they miss on a backlit display.
Proofs take a day or two, and under deadline pressure, it's tempting to skip this step and go straight to the full print run. The trouble is that a proof exists specifically to catch the problems described above, colour shifts, sizing issues, spelling errors, before they're locked into thousands of units. Skip it, and the first time you see a "real" print is also the first time your customers do.
Always ask for a physical proof, especially for larger or first time orders. A reputable commercial printer will never discourage this step. If anything, we push for it, because it protects both sides from an expensive misunderstanding.
Packaging is often treated as a line item cost to minimise rather than a part of the product experience, especially by first time founders working with tight budgets. The problem is that packaging is frequently the first physical thing a customer touches. Thin board, uneven printing, or a low grade finish can quietly undercut a product that's otherwise excellent, and customers form quality impressions fast, whether we intend that or not.
Ask for a detailed quote breakdown covering board type, printing finishes, and quantity discounts, so you understand exactly what you're paying for and where costs can genuinely be trimmed without hurting quality. Often the smarter savings come from adjusting quantity or simplifying the finish, not from switching to a lower grade printer altogether.
Paperboard thickness is measured in GSM (grams per square metre), and it's easy to either underestimate what a product needs structurally or over order thickness "just to be safe," adding unnecessary cost. A lightweight product in overly thick board wastes money, while a heavier product in board that's too thin can bend, crush in transit, or fail to hold its shape once assembled.
Tell your printer the product's weight, shape, and how it'll be shipped or displayed. This is one of those decisions best made together with your printing company rather than guessed at independently. The finished box doesn't fold cleanly along the intended lines, cracks at the fold, or looks different assembled than it did flat on screen. This usually comes from designing packaging artwork in flat, 2D software without fully accounting for how the die cut shape will fold into a 3D box. Die cutting is the process of cutting the board into the exact flat shape, with fold lines, tabs, and edges, that will later be folded into the final box, and if the design doesn't respect that shape, fold lines crack, especially on darker or heavily inked designs, and tabs don't align.
Ask for a die line template from your printer before finalising the design, and build the artwork around it rather than the other way around. If possible, request a plain, unprinted sample fold first, so you can physically handle the shape before the final design goes to print.
Barcodes get treated as an afterthought far too often, squeezed into a leftover corner of the design, placed across a fold line, printed too small, or set against a background colour that reduces contrast. The result is a barcode that doesn't scan properly at checkout, causing delays or forcing retailers to key in product codes manually. Some larger retailers will reject shipments outright if barcodes don't meet their scanning standards, so this isn't a small detail.
Keep barcodes on a flat section of the packaging, never across a fold or seam, maintain adequate white space around them, and avoid placing them on dark or low contrast backgrounds. If your product is going into a major retail chain, check their specific barcode placement requirements in advance, since they often have their own guidelines.
It's natural to spot "one more thing" after the fact, especially when a colleague or business partner sees the design fresh and has feedback. But by the time a job is in prepress or already on press, sometimes even after plates have been made for the offset printing press, changes aren't as simple as editing a file. Rush changes are exactly when spelling errors, colour mistakes, and sizing issues slip through, because there's no time left for a careful second review.
Circulate the design internally to everyone who needs to sign off, marketing, product, leadership, before giving final approval to the printer, not after. Treat the approval stage as genuinely final, not a formality.
Offset printing, the method most commercial and packaging printing uses, transfers ink from a plate to a rubber blanket and then onto the paper, and it becomes significantly more cost efficient at higher volumes because a large part of the cost is in setup, plates, press calibration, colour matching, rather than the printing itself. That efficiency curve tempts a lot of buyers into ordering in bulk without matching it to actual sales forecasts. Overordering ties up working capital in a warehouse full of boxes. Underordering means paying setup costs twice within a short window, which usually costs more overall than ordering the right amount once.
Base your order on 3 to 6 months of realistic sales volume rather than the lowest per unit price alone, and ask your printer about their break points, the quantities where per unit pricing drops meaningfully, so you can time larger orders around your actual growth, not around a discount you don't yet need.
Clients often approach a printing company with a finished design and a quantity, without mentioning what the product is, how it'll be stored, or how it'll travel, treating the printer purely as an order taker rather than a resource. This matters more than it seems. Food products need food grade packaging, board and inks that are safe for direct or indirect food contact. Products that'll sit in humid storage need different lamination than products going straight to a dry retail shelf. None of this shows up in a flat design file. It only comes out in conversation.
Before finalising anything, tell your printer what the product is, where it's going, and how it'll be handled, refrigerated, shipped long distance, displayed on an open shelf, sold online and posted directly to customers. A good commercial printer will ask these questions anyway, but it's worth volunteering the information upfront to save a round of back and forth.
Because screens build colour with light (RGB) and printing presses build colour with ink (CMYK), two different systems with different ranges. Some bright screen colours, especially certain blues and greens, simply can't be reproduced exactly in ink. For brand critical colours, using a Pantone reference removes most of the guesswork.
This usually comes down to either the board being too thick or brittle for the fold, heavy ink coverage sitting directly on the fold line, or the die line (the cutting and folding template) not accounting for the direction of the board's grain. A good printer will position fold lines with the grain direction in mind and can score the board beforehand to make folding cleaner.
Because print resolution needs are much higher than what's needed for a screen. A file that looks perfectly sharp on a phone or laptop might only have enough detail for web use, not for something printed at full size and viewed up close. Asking for a 300 DPI, print ready PDF isn't printers being difficult. It's what actually prevents blurry, disappointing results.
Check for four things: the file is in CMYK colour mode (not RGB), there's bleed of at least 3mm around the edges, all fonts are outlined or embedded, and images are at least 300 DPI at final print size. If you're unsure, send the file to your printer before finalising anything. Most, including us, will do a quick pre-flight check and flag issues before they become expensive mistakes.
